Door cards are common, they all do it. Volvo actually launched a recall/service campaign and renewed them all but that campaign has long been withdrawn now...
Not sure about the noise from the rear, they're usually bomb proof, I guess it goes without saying that you should check the rear diff oil. When I got the 940 it was one of the first things that got checked and subsiquently renewed!
Despite the 204hp they're not the quickest off the mark tbh and fuel wise they're good for around 22-25 mpg in the real world. That said it will do 130 all day long :)
I see it has a black faced SC-805, so if all else fails there's something of value to sell ;) lol

Volvo nutter, you can see it in the interior shot. I've also got the sales brochures for all Volvo's from around 1982 to 1999 ;)
Just a thought but have you checked the transmission oil, one thing about these being a little slow to pick up off the mark is traffic light gp's sees you as an outsider only to start with ;)

So anoracks... What's the right grade of fluid?

Gearbox or diff?
Gearbox would be Dextron III
Diff should be 80w90

+1 to Andy'suggestion. Check the gearbox oil & header tank for signs of oil/cooler contamination. These old 3l can split head gaskets & still run strong, just knacker everything else before the engine finally seizes. Was looking at a few last summer & that was the general consensus from the Volvo mechanics. Good luck with the old beast! Cheers, Morgan

looks rather nice. I was contemplating a purple 960 royal a while ago but let it slip. and is a black face 805 rare/of value? I got one in my T5R.
Post 751776 by Doingitsideways on 2014-12-15 10:40:33
Looks nice that :)
Good to see lots of RWD stuff bobbing up on here!
Potential problems on 960s as already said - head gaskets and split ATF cooler in the rad causing coolant & ATF to mix.
The front suspension is mainly 850 based, so expect the usual problems there - droplinks, top mounts etc.
Flashing orange arrow on the dash, along with mode selector by the shifter, usually points to a buggered PNP switch, which will lock the 'box in winter mode. Meaning it will lock out first gear.
A clunk when taking up drive could be the propshaft centre bearing, although these tend not to get as much hammering as 7/940s as the diff is fixed to the body as opposed to moving up and down with the axle.
Erm... That's about all I can think of at the moment.
The rest of the car is pretty much bullet proof TBH, the last of the proper battle cruisers!
Being the 3.0, it should have a G80 locking diff. If it has - epic fun in the wet!
T6 it, you know you want to.
I wanted to with mine, went and bought an S80 to rob of it's lump, but couldn't bring myself to break it, so went in an entirely different direction and put a staight 6 diesel in it instead! ;)
Also, what this is????:
It doesn't connect to anything.
That is a secondary air pump by the looks of it (part of the secondary air system or SAS). Apologies I got it wrong before the edit - it actually takes air from the airbox and pumps it into the exhaust for extra emissions control. They also fitted them to the later 850/x70 series. On my 850 I just blanked the exhaust and airbox connections and removed the pump as it was full of water and didn't work, you just have to leave the relay connected so as not to throw an EML.
Also saves some weight as it's quite heavy
The TCV looking device and loose blue pipe is possibly for the actuator on the exhaust for the SAS (looking at it closely it probably is, would need a closer pic). The TCV thing uses the intake vacuum to open the exhaust actuator under certain conditions set by the ecu.
Again I just disconnected the pipes and left the TCV thing attached
Hope this helps
Post 752557 by Dangerous Dave on 2014-12-21 20:58:29
Looking at this pic of another engine bay you can see the actuator and the pipe running across the top of the engine.
Looks like someone has removed it already on yours (just hope they've blanked it off on the manifold...)

Post 752562 by Dangerous Dave on 2014-12-21 21:11:12
I got it the wrong way round, it pumps air into the exhaust for emissions purposes. My 850 had it on but for some reason my V70 T5 doesn't, the connectors on the airbox and DP are there but with blanking plugs on.
Apparently it is also supposed to help heat the cat quicker

Certainly not on my T5. It must be an NA component.

Anyone have access to the parts lost for my car. I think I've figured out why it's so slow to accelerate. I think the kickdown isn't working.
I believe that my car doesn't have a classic switch attached to the the cable, but it is part of the TCM for my specific car. Would anyone be able to find out if the part is available on any other cars to help with my EBay search.

Just caught up!.....that air box pump for the emissions is only used on start up and when the cat. is hot enough it turns off.....it will use more fuel if it doesn`t work on cold start...it makes hell of a noise when starting.
2.5 engine B6254FS was optional auto / manual
.............. B6254GS was manual only
3.0 engine B6304FS/GS was Auto only
I owned the 2.5 960 Aubergine colour Saloon auto and it has a lower final drive 4.25 IIRC and is so quick off the mark it is untrue....30mpg @ 70mph.....19 around the houses...
You may find the rear grind is the drive shaft joint at the wheel.....the diff is fixed and has the transverse Glass Fibre wide spring with Multilink Suspension.
Because your showing the red arrow on the dash ....its` in Limp Mode and 3rd gear only......yes, it is the PNP switch but very very difficult to get at as it is on top of the box and no room to get at properly.......
Best thing to do first is push the gearlever forwards and back wards fairly quickly for about 20 times through it`s full movement.....Yes, 20 times as this aids cleaning the switch contacts for the different modes.......when the light goes out and all gears work again don`t go near the E-W-S switch just leave in E and it will be ok........cheap fix unless you want it as it should be!
Keep the throttle body clean as it aids quick take off...

According to a volvo tech manual the kickdown switch is attached to the firewall bung behind the throttle pedal. It is part of the throttle cable so you would need to replace the whole thing if the switch was not working. Probably best to test it is working with a tester just to make sure.

The middle link in post 34 has a diagram & some info on adjustment for kick down cable
Post 755623 by 960kg on 2015-01-12 12:21:32
There are no kickdown switches on the 960 variants of auto........the adjustments in the middle link refer to 850/940 etc.
The reason there is no kick down facility is because there are electro mechanical solenoid valves which control this and the control module is mounted up under the dash on the left hand side of the brake pedal box........it has a type of connector like the OB11 ones.....nothing is adjustable as it is this module that controls the solenoid valves in the box.
The vacuum servo in line with the throttle cable is to do with Cruise Control and the only adjustment is that the throttle cable must be adjusted to be taught and under tension when idling but must not affect the position of the throttle mechanism. It is adjusted by the nut on the vacuum servo.

[I]KICKDOWN CABLE
NOTE: Depress accelerator pedal. DO NOT turn throttle pulley by

On 940, fully depress accelerator pedal. At full throttle,
distance between cable stop and cable casing should be 1.98-2.07" (50.

I am no expert at all it is just what i do happen to know i know backwards as cars have been my hobby all my motoring life and i read and read (should get a life really...Lol) i had my 960 about 6yrs so long enough to get around it......i will tell you something for nothing .......the 1996 Volvo 960 was supposed to be the very last TRUE Volvo even the `97 cheaper plastics had by then been used.
.........................................................
If you look at the top of that link you get the info from it says 1994!!!...the gearbox then was an AW71 or in fact a Manual M46
But for the years we are talking in this thread P reg 1996/7 then the box is only auto an AW30-43 with electro mechanical solenoid valves to downshift through a Module.

The car is paying a visit to a local independent tomorrow for a proper look over. He's done automatic gearboxes, so let's see what news it brings up..
Post 755718 by Doingitsideways on 2015-01-12 19:36:06
Hmm... Strange one this.
If there's a recognised fault in the box it usually lights up the orange arrow, and flashes the lights on the mode selector.
Is the mode selector lighting at all?
I did have one that the selector had fell apart inside, I wrote a how to on VOC 7/900 section on rebuilding the switch.
Early (redblock) 960s used the older auto box and will have a kickdown cable, but whiteblock engined cars won't as they are ECU controlled as said above.
Just wandering, does the car have a towbar?
I only ask, as caravanners used to love these, but the boxes cook after a while without any extra cooling.
Post 755721 by JUDGENINJA on 2015-01-12 19:41:29
Nope no tow bar.

Cars back from the garage. No Kickdown cable on this one. The twin cables are throttle and cruise control.
It's all electronic pointing towards the TCM module.
Now I just need to find one..
Other items pointed out that I sort have already knew about:
Wishbone bushes have shot themselves both sides
Droplinks, brake pipe flexi pipework front
Seemingly the rear axle doesn't have a drain plug to service. All they have down was check the fluid levels. Any ideas?

That's not a big list, testament to their reliability I guess. Easy jobs those.
Apparently the later diffs didn't have a drain plug, you have to remove one of the lower bolts in the diff cover
This is a diff from the solid rear axle, if yours is the multilink type then the diff might be different but still should be a lower bolt. You can see the lowest bolt hole goes into the case and the others are sealed
That's handy for draining it, but how would one refill it, or check the level?
There should be a refill/level check plug. The right way to drain the diff is to use an extractor pump to suck the oil out of the refill/level check hole.
Looking further into it, it seems that the multilink suspension diff oil changes have to be done this way. Can't seem to find any info on whther the bottom bolt is still a drain hole. Apparently there are som suspension components in the way.
Further to that I've read that Volvo don't specify a diff oil change interval at all.
Post 756133 by 960kg on 2015-01-15 13:49:56
That is a good pic of the solid axle showing the drain hole!
Here are a couple of pics of the multilink which the later 960 has...
The level/fill plug is on the passenger side about halfway up the diff housing on the front side of it but as you can see by the pics. the layout is very restricted the diff is entirely surrounded /supported by an alloy framework for location purposes
I can remember checking mine but that was about 12yrs ago and do forget some details...
There is also a speed sensor on the rear of the diff in an alloy plate not like a thin metal plate on the live axles....
That grey wide item in the centre goes from wheel to wheel and is the plastic composite spring...fibre glass.
Those numbers on the blown up bottom pic. are the bolts which are refered to in a list and have all different torque figures......quite complicated.
The blown up top or 1st pic is Multilink 1995 on...the numbers refer to a part number.

Got some more info ...if you want it!
According to the information in 1997, Volvo included the locking differential as part of the cold weather package option, so it appears that if you have heated seats and the ambient temperature read out on the instrument panel, then you should also have the locking differential.

Valvoline Durablend 85W-90 which has the limited slip additive. It doesn't hurt anything to have it in there whether it has LSD or not, and the semi-syn oil is a good choice. I use a 1 qt hand pump with a 2 ft long clear poly hose that snuggly fits into the fil port to get the oil into the diff.
............................................................................................

Post 756403 by Dangerous Dave on 2015-01-17 22:43:34
I'm guessing you mean the bulbs in the dash switches?
The long reach bulbs (17mm) are 9148906 and are used on the 850/P1x70 range too
http://www.skandix.de/en/spare-parts/electrics/lights/bulbs/bulb-headlamp-switch-switch-headlight-range-adjustment/1023063/
Shorter bulbs (9mm) are 9148908
http://www.skandix.de/en/spare-parts/electrics/lights/bulbs/bulb/1023064/
They're bloody expensive for what they are though. I just bought a pack of 20 filament bulbs roughly the same size off ebay for a couple of quid and just replaced the bulb in each holder (as the bulb wires are only wound round the holder base a few times).

I have a set of these if you want them? They were off 960 (from what I remember, they have have the same offset as the 850/x70). They didn't fit my brother's 940 because that offset is different.

££ ££ ed y, ££ ££.... Tyres not arrived at the fitting depot, I suppose trying to save a few quid and my bank cancelling the transaction, just because of irregular use has wasted a few days..
No wheel spacers either!!!
Need to decide if I need longer bolts or not..
At this rate the car will need axle stands & the wheel precariously placed in position for photos only...
It's not been a good day, other than someone is powder coating the strutbrace within 24hrs in sky blue...

Today's the day the internet falls over...!!
Mytyres.co.uk ..... =Waste of time!!!!
Tyres ordered 2nd May 2015.
Website allowed me to choose the following Tuesday for fitment, so all booked....
So my bank screwed me over first, but no worries 00:00 on Tuesday I get an email stating the tyres have now been paid for an will be shipped right away.
I log in today to find they the "SCHEDULED" for shipping 7th May 2015 for delivery by the 12th May!!!!!! What a waste of time!!!
I should have just gone to ATS and paid the full price. They can get them by tomorrow!!
At least I now have a wing mirror for the 960..

Recommend Eco-tyres in Southampton. Great shop with many tyres in stock from super budget(discuss in a moment) through to premier makes if needed. They could have matched or beaten my quote from myTyres.co.uk.
It's a brand new shop and was cool like a fast and furious lift outside.
Reason for recommending them was they advertise on eBay some extremely cheap tyres that I originally thought were part worns.
I messaged them to ask if they had four, which they replied to within minutes. Even better I turned up and found out for the price was for brand new tyres!!!!
So £188 for 4x 225/35/20 tyres for this weekend is a bargain!!!!
Let's just see how long they last..

Those wheels are awfull... You should give them to me -.- Seriously though did you buy them new (deep pockets if you did) Or did they come up Second hand?
Post 772255 by Ettienne on 2015-05-09 17:59:55
You got them fitted, they look pretty good, just need to lower and ditch the useless gearbox. Just been doing some brakes for Charlie's 740, 4 pots, that's what you'll need next.

Well for a £390 car and two wishbones (fitted in advance) the cars surprised me today by passing its MOT with only two advisories (wiper blades and weak washer pump)....
Just need to decide on the poorly gearbox issue...

Manual conversion and big brakes!
I'll be able to help with the big brakes.
Post 773757 by JUDGENINJA on 2015-05-21 21:57:17
Anyone have a required parts list for a manual conversion?
My guess is:
Peddle box
Cables or hydraulic pipework
Gearbox M90
Clutch
Hydraulic slave cylinder
Flywheel
Do I need different mounts? Or anything else?
Project 960 Polestar is going to pause whilst I do the V40 I think, plus I'm a bit reluctant to start a big project like this at the moment due to work being a bit of a thorn in my side at present..
Unless someone wants to take my money and do it for me..
Post 773758 by JUDGENINJA on 2015-05-21 21:58:23

Nope, no rubbing at all. I've been lucky to be able to retain full lock, but then that's the advantage of a RWD configuration.
I might if I lower it, but I actually think that they fit the wheel arch quite nicely, so lowering it isn't a modification I'm going to rush into.
TC - no I didn't buy these new, but I did pay 5 times the purchase price of the car getting these fitted.

It's a space thing for me get another car and I'll always be reluctant to destroy a perfectly good car for parts.
I don't think it's good for the longevity of the model, but I understand why as in parts I think the conversion would cost over £1000

I did make Neil's 316mm 4 pot brembos for his 740 turbo, which he very much rates, but I don't make them anymore.
I have a few spare parts I'm messing about with but all mine are done now too.

B6304s are easy enough to get hold of, or maybe time for something more turbocharged :)

Just what you don't want at Christmas.
Now would be a good time to the manual conversion and swap engines at the same time from your donor car :)

Sorry to see this Judge I feel your pain, the D5 has just been dropped off a few days ago for its new engine after spitting its belt off.
If you are looking to save it I think there is a 960 3.0 being broke near me...

I will be selling my 960 3.0 24v in the next few weeks (once my brother buys a new car and gives it back to me) if it's any use.
