The idea of it being a heater has been in my mind for a while actually. I'd read something about it on matthewsvolvosite.
The other thing that's bothering me is the PTC has about a 4-5mm hole to vent through but the rest of the pipework is about 9mm I/D. Could the smaller hole in the valve be there to reduce/restrict flow? could I be pulling loads of extra crud into the turbo? Hmmm... I'll pull a few pipes off in a week or so and see what the Bobby-Moore is.

Got an old discovery now.
Well I have all the bits now to assemble the 4" induction. MAF housing showed up. Spent a few hours fettling that. Then after tea I got stuck in with cutting the newly welded 4" J shaped section to size. There is only just enough of a gap between the block and the ABS ECU/pump. I had to push a few brake lines out of the way a bit further & tilt the abs unit on its bracket a bit further up. Tweaked the setup of the new heater hoses & just about got the J in, once I'd cut the bottom bit by some 4 or so inches.
I've marked up all the remaining cuts & holes for the PTC, evap breather and TCV return. Decided to keep it simple and just do a round hole for the PTC - with a grommet that I already have. Also I moved the evap breather & TCV return to the top side because there is just no room underneath now! TCV return may get blanked off - depends if I stick with actuator pressure or not. Took ages to get those holes done - 11mm drill bits - not available at night when you need them, so spent a long time expanding the holes from the biggest HSS bit I had.
Tomorrow I will finish off the polishing of the pipe & hopefully get it all assembled.

Polished up the welds and got the whole thing together. Getting into the turbo end was a bit of a faff, but the PTC & other bits all worked as planned.
Initially it started & died, started & died. I rotated the MAF housing around to allow the air to come a bit straighter on to the sensor. Sure enough - after 20 minutes the ECU got the idea and it seemed fine. Actually better than fine - pretty darn good, plus the idle exhaust smells less rich.
I've put a new cold air feed from under the bumper (as I had before I got rid of the IPD setup).
Sounds pretty awesome too.
Told you it was tight...

Brief video ( if you listen carefully at the end you can hear the turbo still spooling down - or just the birds)
Test run showed pretty well too - IATs no higher at manifold than 21 degrees with 13 degree ambient. No codes & no leaks.
Next step is to get it tuned again.

What about removing a fog light and using the gap to have another cold air feed? Or would that spoil the look without giving much benefit?

Wow that's very impressive and looks very professional, glad to see people doing things properly and not just mashing things together to get good power for 10 miles then blowing up lol. This is how Volvo should of originally built the c70 t5 engine, well done.
